Tape-Free Reusable Shipping Box with Zigzag Interlocking Flaps

A taped carton is a one-trip carton: the tape has to be cut to open it, the flaps tear, and the box ends up in recycling. For returnable shipping - between warehouses and stores, for rental goods, or for e-commerce returns - a box that closes without tape and opens without a knife can travel many times. In this design the two main top flaps have zigzag edges that are mirror images of each other, so when one is laid over the other the teeth lock together and stop them sliding. Each of those flaps ends in a fold-down tab that tucks into a different side wall, and a U-shaped clip through a set of punched holes locks the lid. The bottom is built the same way, with meshing zigzag flaps and grip tabs that hook together.

  • China utility model - in force in China until Sep 2027 at most
  • No filings outside China
  • Shipping boxes & returnable packaging
  • Corrugated board or PP sheet, plastic U-clip

🦷

Zigzag interlock

Mirrored zigzag edges on the two main flaps mesh so the lid cannot slide open.

📥

Tuck-in tabs

Each main flap ends in a tab that folds down into a side wall.

U-clip lock

A U-shaped clip passes through matching holes to lock the closed lid.

The problem

Most shipping cartons are sealed with tape. Opening them means cutting, which damages the flaps, the contents can be scratched by the knife, and the carton is rarely reused. Empty boxes also take space in storage and on return trucks. According to the patent, this box is sealed without any tape, can be used many times, and folds flat to cut storage and transport costs for empty boxes.

The solution

Lid:

  1. The lid has four flaps: a first (1) and second (2) main flap facing each other, and a third (3) and fourth (4) flap facing each other. All fold inward, with the main flaps pressing on the third and fourth.
  2. The edges of the first and second flaps (101, 201) are zigzag-shaped and mirror images, so when the flaps overlap the zigzags mesh and stop them sliding.
  3. The first flap ends in a first tuck tab (102) and the second in a second tuck tab (202), on different sides; each tucks into a side wall and holds its flap down.
  4. Holes (13, 14, 15 and 13’, 14’, 15’) line up through the flaps and side walls so a U-shaped clip can lock the lid. Laminate strips (17, 17’) join the main flaps to the third and fourth flaps.

Bottom:

  1. The bottom flaps (9, 10, 11, 12) work the same way: the first and second bottom flaps have mirrored zigzag edges (901, 1001) that mesh, and grip tabs (902, 1002) that hook together. A fold piece (903) and stiffening pieces (904, 1004) strengthen the bottom.

Who it is for

  • Packaging manufacturers offering returnable or tape-free cartons to e-commerce and retail customers.
  • E-commerce brands that want an easy-open, easy-return box and a sustainability story.
  • Logistics and 3PL operators running closed-loop shipping between warehouses and stores.
  • Rental and subscription businesses - clothing, equipment, meal kits - whose boxes come back.

Packing and reusing

  1. Open the flat box and hook the bottom grip tabs together - the zigzag bottom flaps lock.
  2. Pack the goods.
  3. Close the lid - fold in the side flaps, lay the main flaps over each other so the zigzags mesh, tuck the tabs into the side walls and push the U-clip through the holes.
  4. To reuse, pull the clip, lift the flaps, unhook the bottom tabs and press the box flat.

Applications

E-commerce returns

Customers open the box without a knife and send items back in the same carton.

Warehouse-to-store shuttles

Returnable cartons run in closed loops between distribution centers and stores.

Rental and subscription services

Clothing, toy and equipment rental boxes go out and come back many times.

Office and home moves

Moving companies rent out boxes that assemble without tape and fold flat after the move.

Retail gift and premium packaging

A tape-free, neat lid gives a better unboxing experience.

Where it is less suitable

  • Tamper-evident shipments - without tape there is no seal to show tampering unless a security clip or label is added.
  • Very heavy loads - the interlocks are designed for normal parcel weights; heavy goods need stronger board and testing.
  • One-way shipping at the lowest cost - the extra die-cut features add some cost over a plain carton.

Frequently asked questions

How does it stay closed without tape?

The two main lid flaps have mirrored zigzag edges that mesh when they overlap, each flap’s end tab tucks into a side wall, and a U-shaped clip through punched holes locks the lid.

How is the bottom secured?

The same way: the main bottom flaps have meshing zigzag edges, and grip tabs on them hook together. Stiffening pieces strengthen the edges.

How many times can it be used?

It depends on the board. Corrugated versions suit a few trips; PP corrugated sheet suits many. The target number of trips is set with you and tested.

Is it secure enough for parcels?

The clip can be a tamper-evident security seal. Box strength is chosen for the contents and confirmed with ISTA testing.

Does it fold flat?

Yes. Remove the clip, lift the lid flaps, unhook the bottom tabs and press the box flat for storage or return.

Can you print our branding?

Yes. Flexo or digital printing can include branding and return instructions on the outside and inside.

Can this design be made and sold in the US?

The patent was filed only in China, so it does not restrict the design in the US. It is in force in China until September 2027 at most, and making or selling it there needs the owner’s permission. Tape-free boxes may be covered by other US patents - see Patent & Production - so we recommend a freedom-to-operate check before volume production.

Are you affiliated with the patent owner?

No. IP2M is an independent design and manufacturing service working from the public patent document.
